Deutch has several connectors that might be a sub for the # 77.

BDS that's not a bad idea but since Buell uses a lot of Deutsch connectors already maybe they had a reason for using the Packard 77.

I'm getting in there again next week and amputate the 77. Couple of properly crimped and soldered bullet connectors should work nicely...

I wouldn't solder the crimped bullet connectors. Crimp them and call it good.

Depending on the amount of wire available. An environmentally sealed butt connector with built in heat shrink and potting material maybe a better choice. Of course this is a permanent connection.

The photo above is a classic example of localized heating due to excess resistance at the connection. Loose pin-fit is the problem, brought on by vibration, faulty assembly of the connector, or defective female terminal (too loose.)

Well, I just made it home after a week in N GA with no further electrical problems. I put somewhere around 1250 miles on the bike since I had the problem. Looks like my tweaking of the plug fixed it.

There was absolutely no sign of overheating with my plug at all, just the tiniest burned spot on one of the mail connectors. Evidently that was enough to completely stop any current from the alternator making it to the battery.

Hugh, glad you made it back with no further problems. Have '08s had any connector problems? I haven't seen any, but maybe it takes a couple years and 10K miles to show up. Just wondering if Buell did something else besides reduce alternator output on the '08s.

Hugh, glad you got her fixed. I think when my time comes (!), I'll probably do what Teeps said...crimp and shrink.

If I recall, the Metripak has a higher current capacity than the Deutsch DT series (the next size up from the diagnostic connector). But I suppose what good is the rating if it is loose eh?
