My uly took a very minor spill and the clutch lever broke off (1/2 of it). When I tried starting the engine and put it in gear, the clutch would not disengage. I noticed that the clutch play was around 1/2 in when it is usually 1/16th of an inch. I messed around with the clutch cable adjuster mechanism until the clutch would disengage and I could limp home. I had to turn the clutch cable adjuster a lot to take up the free play. Finally, when it was working, it would disengage, but barely and it was very hard to get into neutral ... the clutch may have been dragging just a bit. ALso, I could not start the bike in gear with the clutch engaged, which told me that the switch on the clutch lever was not being fully depressed. My theory is that the clutch lever was bent so I could not fully pull the clutch cable and I could not fully disengage the safety switch that stops you from starting the bike in gear with the clutch engaged.

I have two questions ...

1. Does my bent clutch lever theory make sense? Has anybody had a similar problem?
2. Do you think that I will have to open up the inspection cover and re-adjust the clutch when I install my new clutch lever?

Thanks for the help.

Bent lever is bound to be the culprit.

You should not need to change the adjustment inside the inspection cover once the lever has been replaced.

Best Idea if you think your cable caught on something and got yanked would be to at least loose all tention (loosen adjuster) new lever, then factory clutch basket specs, then adjust play accordingly, just to be safe and not burn up your clutch
